I’m running into the USB 0 error during the PMI update. I’ve tried 2 different flash drives. It seems to be able to copy 18/36 files then errors out during the second half. Battery charged with power supply during the update.

Any advice?
Long shot, but erase the USB and then try flushing the vehicle cache before retrying the PMI. See this post (#8904): https://www.f150gen14.com/forum/threads/ecu-module-programming-guide-using-fdrs.8249/post-324069.

No luck. Same behavior over 4 flash drives. I'm afraid I'll lock the APIM at this rate...
You won’t lock it. Issue is the downgrade. I don’t know why ford still can’t get stuff right. It’s a joke it shouldn’t be that difficult

I would recommend starting with that IPC update, it took almost 6 hours but unlocked my APIM updates and was smooth sailing from there. You'll start a process of gateway update, the TCU, then APIM. It's like a cycle through all the firmware's you missed. Make sure you have some beverages!
Good luck!

I'll probably just take it back to the dealer given that the PMI update keeps failing and I'd consider this as not fixing the issue. I'm guessing I'm dead in the water update wise if this is not resolved.

What should I tell the service manager beyond they failed to perform the PMI update on the new PMI, which I've confirmed via FDRS?

I would wait a bit for Jesse to have a look before going back to the dealer.

This should be the last resort. The dealers are clueless when it comes to this stuff.

Has anyone done recalibration related work after updating modules?

As an example, after updating my old MY21 truck, my lane centring was all over the place. I was concerned that triggering some of the tasks that could fix the issue would require specialised hardware to complete.

I did. I recalibrated my IPMA using FDRS last month. My BC had my drunk bouncing between the left and right edges of the lane making it seem like I was DUI. Night and day difference after I did it.

FYI: My truck is leveled. When I went to calibrate, it asked me to measure the distance between the top of my front wheel arches and the ground. It warned me to leave the value in there from factory because the IPMA calibration was not intended to adjust for suspension modifications. I ignored it, entered the values I measured, and my truck's lane centering is not on point.

I'd raise you dealers are clueless when it comes to anything these days. If a computer does point them to the exact screw to turn and what direction to turn it I wouldn't be surprised is they wouldn't be able to figure it out.

Which routine did you perform inside FDRS and what did it involve? Did you have to drive with the laptop attached?

At what point do I need to worry about the battery? The maintainer isn't holding right now.
