Recurrent pinion seal leak

Anyone here had issues with a recurring rear pinion seal leak? Mine failed around 33k miles, got repaired. Truck came back with a vibration/whine around 40mph. Took it back, they broke it down and replaced the pinion bearing and related parts along with another new seal.

That held for about 9k miles before the seal started leaking again. Dealer one again repaired the leak and I have the truck. As far as I can tell, the diff is still quiet and without vibration (tires are getting worn so I’m attributing what tiny bit of noise I can hear to them).

My question is the title, is anyone else having this recurring problem? I’ve checked the forum and seen very similar situations but no mention of multiple failures in end and how they were resolved. Cornered that a 2022 truck with 44k miles is giving these type of problems.
2021 PB with 37k miles. Just had my seal replaced for the first and hopefully the last time. I'm glad I bought the extended warranty. Seems like its one thing after another on this truck.

2021 PB with 37k miles. Just had my seal replaced for the first and hopefully the last time. I'm glad I bought the extended warranty. Seems like its one thing after another on this truck.
yeah I think I’m getting an at4x probably after the issues I’ve had with mine. Not real crazy about writing a big pay off check for a truck that’s going to give me problems the rest of its life.

Today mine is at the dealer because the pinion seal is leaking again and they are going to replace the seal along with the flange. We'll see what happens. They changed the seal July 7th and since then I've felt a slight vibration, especially around 40mph. I asked if a new flange would fix the vibration and he said they need to stop the leak first so one thing at a time. My logical thinking is well if it's torn apart what do the bearings look like in there or just replace those too, but again that's my logical thinking. Not too hopeful.

Dropped of mine last night, same issue, but no vibration.

your pinion bearing and related parts (not sure what all it is) needs replaced. Same thing happened to me and that’s what they had to do to fix it

100% agree. But when it doesn't fix it they can just keep doing it, it's all under warranty. Just frustrating.

100% agree. But when it doesn't fix it they can just keep doing it, it's all under warranty. Just frustrating.
Same boat on the frustration part. I had planned to write a check for the balance on mine and buy a dark horse and trailer for racing season since my f150 would be perfect towing it but now I’m just going to buy a new truck. Really annoying

Got my truck back, well almost. When the kid pulled it up, he handed me the keys and said have a good day, I said you too and went to peek under to see what they did, I saw some new parts and then went to walk around to check for damage.
Yup, a fresh scrape on the right rear quarter and the tire had been scuffed! I immediately went to the service writer to ask him if they take pictures when dropping off, he said no but they have cameras around the lot. I wasn’t pissed but seriously annoyed that the kid was gonna let me drive off without saying anything. He fessed up immediately when asked, the Explorer that he hit was in way worse condition they told me, like body shop damage. They still have my truck, and will be trying to buff it out in the morning, we’ll see I guess.

Picked mine up today too and exact same repair, seal, oil, flange, nut. They said the old flange had some grooves in it. No damage to mine though, sorry about that and good on you for checking. Mine still has a hum or drone around 40mph. Last time it took two weeks for it to start leaking again so I'll see what happens.

They are ordering all new internal gears for the rear diff and the advisor thinks new assembly as well, he just said new pumpkin. Can that be replaced and the existing axle tubes pressed back into it? Will take a couple weeks for the parts but should be in and they can do it by the end of the month and keep driving it for now.

Well I got about 350 miles out of my 3rd seal replacement. Going back to the dealer next month for its 4th seal. Sounds like it’s time to look at the AT4X

The incompetence is amazing. You go in for a seal and then have noise in the diff. That is caused by crushing the crush sleeve further and all points to incompetence on the tech.

no, they can’t remove the axle tubes and reinstall. Hard to say what he’s talking about about the pumpkin, one could speculate he’s talking about the differential carrier itself, not the housing.

This is exactly what’s happening. Small issue with a seal leak turns into a mechanical nightmare due to inept repairs
