Make sure you have vehicle connectivity enabled before trying to update the TCU.

SSM 54090 2021-2025 Various Ford/Lincoln Vehicles - SYNC4/Digital Experience - Unsuccessful TCU Software Update Or Software Activation During The USB Update

Some 2021-2025 Ford and Lincoln vehicles equipped with SYNC4/Digital Experience may exhibit an unsuccessful telematics control unit module (TCU) software update or software activation during a universal serial bus (USB) update. This may be due to the vehicle connectivity setting being disabled. To correct this condition, enable vehicle connectivity in the vehicle center display, select Settings > Connectivity > Connected Vehicle Features > Vehicle Connectivity > Toggle ON. Perform the update. If the condition persists, follow the normal dealer internal escalation process. After the update is complete, toggle the connectivity OFF in the vehicle center display, select Settings > Connectivity > Connected Vehicle Features > Vehicle Connectivity > Toggle OFF. NOTE: If the vehicle comes in with the connectivity settings disabled, connectivity must be returned to the disabled setting before releasing the vehicle to the customer.

I moved on to the IPC update. exFAT USB. Named usb. When I get to the point of plugging in the sync screen pops up for a few seconds with USB Charge only. Never pops up with a Do Not Remove USB.
Assuming this update is not actually running in the background. If not, assuming it's safe to click No on the FDRS asking if installed correctly? Going to try a different USB stick.

Ok. One other thing you could try is power cycling the TCU. But here’s the catch—they have capacitors and can take hours to drain before the TCU runs out of juice and powers down. If nothing else works, pull the power to the TCU and let it sit overnight. Then give it another shot.

Correct. Try a different USB. Make sure it is named something short and simple like ford or sync.

Dumb question…..if I pulled both battery negatives overnight will it accomplish the same thing?

2024 PB and did not have the IPC update issue a few others have mentioned with their 24’s. IPC update went right through.

Heads up for anyone, I was trying to use a 256GB thumb drive that has a USB-C and USB-A on each end of the thumb drive. Truck did not seem to like that. Grabbed an old 32 GB slow thumb drive for the IPC update. Truck liked the old slow one.

Yep. If the beers don’t take over I’ll pull the negatives later tonight and see how this goes in the morning.

Both negatives unplugged for at least 12 hours. Same issue this morning. TCU is green but sits on Establishing Comms when trying to update.
All good. I got 14 or so other updates applied. I swear the AC blows colder/harder/something after and it seems like it’s dropping out of ICE to battery more often while driving, which is great for MPG. Might have got BC 1.4 out of it as well based on screenshots of options in another post (might have already had it prior)??? Will know today with some interstate driving and the Driver Assist screen up.
