I did indeed format the drives to eXfat with a GUID Partition Map instead of Master Boot record

will the corrected format only solve the “USB not supported” issue, or will that also resolve the “USB Error…” after system starts updating?
I think it should solve the USB not supported error. It's worth a try. It may solve both problems, but it's still a bit of a mystery.

Did updates on my 2021 XLT Job 2 truck and only had 6 modules that needed anything. No hiccups at all and things went really smoothly.

Was a bit surprised there was no APIM update.

which prevent OTA's from killing our trucks (which is likely part of the reason why so many fail).

But what you're asking would drain the primary and secondary batteries at a rate which would't last 24 hours and is not possible. In theory, you could bypass the power source for just the TCU and solve this dilemma with a little 12 VDC Lithium-iron-phosphate battery pack from somewhere, similar to dash camera backup banks.
Thanks for the detailed explanation. Seems a shame there is no way to continuously power the TCU with the big 1.5kw lithium battery instead of the primary and secondary batteries.

The only option without a modification to the switched power supply to the APIM and TCU would be to run the Powerboost in Generator mode. That would get you the longest hotspot run time and easily last a day at a job site . I understand your frustration. I was disappointed when I found out our 7.2kWH trucks won’t keep the radio on past 20 minutes when using accessory power like every other Ford.

If I’m not mistaken, ForScan can adjust the APIM shutoff threshold up to 60 minutes, but that’s the most you might be able to get out of it without any modifications to the APIM & TCU power distribution wiring.

...or just use your smartphone as a hotspot and it'll run nearly all day...and all day if you plug a charger into one of the 120V outlets.

All depends on your use case. I use Verizon for my primary wireless provider but as I move around the Western US there are times when Verizon coverage is not available or badly congested (particularly in small resort towns in the Summer). It would be nice to have an always on ATT wireless alternative available. Everything is there in my 2021 F-150, an ATT/LTE radio, a WiFi radio and a really big battery.

He had his gateway replaced. I am betting the dealer did NOT plug the ethernet back in. I had been working with him but we are a couple hours apart and I am old and go to sleep early. I sent him files for a usb also and they failed the only thing that would cause this is no ethernet. It errors out since there is no response from Gateway on signature.

Dealer didnt catch it because the PMI logs show no need for USB update on the Gateway they installed.

He was able to do the APIM repair no issue but it only failed when USB drive is required. The rest of the process is canbus, they plugged that in.
 shouldn't there be open circuit DTC for it though if that's the case?
I believe it should throw a DTC if ethernet fails.
I believe you, but I don't understand why it wouldn't show a comm line open fault? Have you seen this error before?

I had luck with some of these by waiting for the 10-15 mins and then disconnecting the negative battery terminal for a few minutes.
The tech fixed the issue by disconnecting the battery under the back seat.

Ethernet is not can. I have had a person bring a brand new bronco home with the ethernet unplugged no codes at all. Ethernet is not can it is not used the way can is only the TCU uses ethernet as a main data transfer.

I see all his DTCS. I can pull DTCs for any Ford connected vehicle online. SO I can make diags based on that info also.

I get that Ethernet is not used for serial data transfer in this application, but no codes for a disconnected line is a bit surprising. It is good to know that sort of fault can slip under the radar for when troubleshooting similar situations in the future.

Unlike CAN which is designed to have a token passed around by a specific number of nodes, ethernet is designed to have things go online and offline all the time. Your home router doesn't trigger an alarm every time your desktop powers down. The only way to activity monitor for an ethernet failure and generate an alarm would be to have the TCU and APIM sending back and forth a heartbeat and they would alarm anytime the heartbeat stopped. In the industry we call this a watchdog, and we put them on any two critical systems that communicate via any BUS. I doubt that the criticality of the ethernet bus utilized specifically for OTAs justifies such an implementation.
