I will be doing a set of Bilstein 8112/5160 end of next week. I am going to lift the front 1.5” and lower the rear 1”. That way I will have about 1.0 a1.5” of total rake once all done.If so what are your wheel and tires specs?
These new f150s have a lot of space for bigger tires, I highly doubt you'll need to cut your crash bars with a +25mm offset. I'm running Bilstein 5100s with 2 inches of lift and raptor takes offs (+34mm offset with 315/70/17 BFGs KO2s). So pretty close/even set up except for a mild difference in our offset. I will be runnin 17x8.5 +25mm offset wheels with 315/70/17 BFG KO2s.
I plan to cut the crash bars and have a plate welded on the end to make it look like factory, just with “shorter crash bars” To clear the bigger tires with mild lift.
With those being the 34.4" and 12.7" wide, do you see enough space for a skinneir but taller tire? Possibly, before the 315/70/17 I had 295/70/18 on the stock wheels and even though its a 34.3 its was skinnier being a 295 and had visibly more clearance than the 315/70/17 (34.4) I have on now. Yes I think they will rub. You can get away with it on stock suspension and stock wheels (+44mm offset) but anything with a more aggressive offset you'll need a level for sure.Do you think 295/70/18 would rub with 18x9 +20 wheels on stock suspension?

Cutting them shorter won't provide the same protection, simply crushing them in a vise, while not as good as leaving them stock, would likely be better than cutting them short. Tapering the bar as it extended out to provide the clearance needed and backing it with a 1/4" steel plate might even be stronger than stock, while still providing the needed clearance.
The aluminum used in the new truck bodies doesn't have the same shear strength as steel and is also more 'notch sensitive' which makes it easier to tear once compromised.
The big reason for the crash bars is small-overlap crashes, which depending on what you hit, can open the side of the cab like a can opener. Especially the old style armco barriers that there hasn't been much of a budget to replace.
A 295/70R18 mounted on the stock wheel fits in the hole. No clearance issues.Is there any room left on the spare carrier for a bigger tire? From what I recall of photos of the stock spare, the 33s barely clear the exhaust.
