Along the same lines as highest mileage, I was on a highway, driving 70 MPH, cruise control and OBD Fusion running. The highway has a few long gradual up hill sections; not steep whatsoever over a five mile stretch. I noticed the air intake bog sound gradually getting louder as cruise control maintained speed. I looked at OBD Fusion specifically at the CAT temps and they were hovering around 1500-1550. When I crested the incline and leveled out, the CAT temps cooled to 1200-1250 until I reached the next long incline.

I got to thinking about towing 4K lbs along the slightest incline. It doesn't take much to get CAT temps to 1300-1500*, but I also understand the CATs need to get hot to burn off the emissions. Still, I have to wonder about towing though. I don't drag race with 4K lbs attached, I barely hit 2.5K RPM, even stock, but I don't know what stock CAT temps are to compare with a supercharger. There is a hill here in Austin called Tumble Weed Hill on 2222 between 360 and 620 and is a 4 lane 1/2 mile long 10% grade...... ?

Dropped my truck off with dealership last Saturday. They called me today and provided a picture of the inside of the CAT. He said they scoped the cylinders and inside the engine to make sure none of the material made its way into the engine but he said it had. They saw scoring on the cylinder walls and other damage. So they are going to have to replace the whole engine. Engine had just a touch over 5000 miles when i dropped it off. He said he has only seen this one other time on a supercharged F150 and he also said they affiliate dealership had a truck come in this week with the same issue. He is going to reach out to Roush to see if they have had reports of this happening and see if they have a fix via a tune or something else.

Yeah I have been chatting with David about it. I also sent the service manager a link to his post in case he wanted it for whatever reason. Maybe to use in building a case with Roush if they determine it was their tune that caused it. I imagine its the tune or just poor quality control on Ford's catalytic converters. He said he had reached out to Roush several times today but wasn't able to get anyone. Probably because of the holiday.

You guys need to explain to me how material from the CAT would get back up inside the engine. I could see cylinder walls scouring due to too much fuel washing oil off the cylinder walls or pre ignition damaging them. But nothing climbs back up the exhaust stream.

You guys need to explain to me how material from the CAT would get back up inside the engine. I could see cylinder walls scouring due to too much fuel washing oil off the cylinder walls or pre ignition damaging them. But nothing climbs back up the exhaust stream.
I had the same thought as well. In order for something to make its way back into the engine the exhaust would have to have negative pressure right? I did find an article online that said along with back pressure, steps in the exhaust system also create negative pressure waves that travel back to the cylinder. I am assuming steps meaning changes in exhaust tube diameter? it doesn't really explain that a step in the exhaust system is.

When I reached out to Roush they said there is a tune revision that is supposed to fix the issue. The Roush recommended cable is supposed to be here tomorrow then I will do some data logging prior to installing their update. I plan to ask what specifically has been changed with the update. When I have data i will report back.

There are high pressure waves that are created when the exhaust valves close, but there is never a reverse flow of exhaust back into the cylinders. And certainly never a flow all the way back from the CATs.

My exact thought. I can’t make sense of how that would be possible.

I think the tech is mistaken as to the cause. But i don’t know what caused it either.

Apparently valve overlap. Kind of makes sense. if the exhaust valve is still open on the intake stroke it would suck air in from the exhaust and intake manifold.

When I reached out to Roush they said there is a tune revision that is supposed to fix the issue. The Roush recommended cable is supposed to be here tomorrow then I will do some data logging prior to installing their update. I plan to ask what specifically has been changed with the update. Yeah but the distance from our cats to the manifold makes this hard for me to believe. I am not an expert by any means.
