The part number for the center carrier housing has been the same for these trucks since 2015. I don't think this is a design issue, but clearly there has been a casting problem with certain population of these carrier housings.

I spent an hour looking for complaints regarding this issue on the NHTSA web site and I was very surprised not to find any.

If only a few people report this to NHTSA as a safety concern they are forced to contact the manufacturer and start an investigation. This will get Ford's attention very quickly. As they will want to squash it before they are forced into a recall.

If you want to light a fire under Ford's ass to deal with this, I suggest everyone with the broken carrier housing go to the NHTSA.com web site and file a formal complaint.

Being from Canada, I have done my part to report it to Transport Canada…I can’t under the NHTSA site due to address. Hopefully others can do the same

Some good news in all this…was just contacted by dealer….Ford field engineering tech who just happened to be at their shop to look at some other issue, examined my differential today.
The field tech had not seen this issue before, however, after calling into his boss at Ford, he was told simply, “cover it with warranty”…the Engineer had seen this issue before, but did not provide a root cause…
So thank god, it will be taken care of under warranty, and will have protection down the road if it were to reoccur…

this whole thread has me afraid to use 4L
although I did use it twice pulling tree stumps, but that was in forward and it was more about vehicle weight vs the stump.
but seriously.. wow. I hafta wear earplugs for the impending doom of my Unleashed stereo and now I cant use 4WD. come on FORD...

For what it’s worth, my 22 PB has had rear axle bolt issue, rebuilt rear diff, brand new front diff, and as of last week ford sent a complete new rear end due to rear diff issue. According to dealership there has been serious issues with the pinion gear manufacturer and there is now a shortage of pinion gears.

Lucky for me, the service foreman and manager are awesome and feel terrible of my luck and do anything they can to fight on my behalf (second problematic F150). They always let me go back and look at things with them and I made sure to check for cracks in the diff with the foreman but we never found any.

Oh and they have to replace the front driver wheel bearing. 30k miles.
Thought i would update on this. Driver wheel bearing was replaced and I immediately noticed a low growling sound and took it right back to the dealer. They put it up and the transfer case is growling. I literally do highway driving and haul maybe 3-500 pounds a few times a month. How is this possible?!?

It's probably just a factory defect? QC is a big fail these days.
I sure hope you don't get the runaround and your truck gets repaired like it should be.

i use 4l often and slippery moving 18 foot steel car hauler trailer into its spot across the slippery gravel.
usually idle .
i go reverse and fwd a few times to get it parked right
