Here's an idea, build a better vehicle and make sure it's been put through an exhaustive qc process so that when it ends up in hands of the buyer, they don't need to go to the dealer except for routine maintenance or an occasional warranty issue.

That sounds like a leaf that made its way into the engine compartment. This happened to me. Maybe not the case here, but its worth looking into the possibility. i'd start by opening the engine air filter box.
